I made one recently (in my gallery) and used a 10/9/8/6 and carved. I cheated and bought a face mask from a sporting goods store and covered it in fondant.

The thing that helped me the most was having a real helmet as a guide to look at. It was very small, but I stll appreciated looking at the real thing 3 dimensionally.
